Drilling 42mm Hole

i need to drill a load of 42mm holes in 2mm aluminum,

Normally i'd used a stepped cone cutter but the largest i have goes up to 40mm
I don't like holesaws much as i find they tend to move around a lot.

Also i can't use a pillar drill so can only use a corded drill.

Any ideas on how to do this easily?

cone drill, and then a file? or invest in the next size drill,. or ask a friend?

You could use a Q Max type sheet metal cutter - loads on ebay but not a cost effective one hole solution....whereas that half round file you know you have lurking behind the tin of elbow grease...

i have about 100 holes to do so that q max cutter is an idea if i can find the correct size

Is something like a tank cutter any good? No idea how much they are though!

if i had a pillar drill maybe but trying to hold that steady in a drill gun maybe a bit tricky?

You need one of those cutters where you have a former that pushes into a tube, like a void bush removal tool with a cutting face.

Kind of the thing I was thinking of but also dont know the name.

Its a circular cutting press that you drill a smaller hole in the middle (10mm) and then wind the two sides of the tool together from separate sides of the sheet. It then cuts the hole. Kind of like a circular tin snip. I dont know, maybe make one!
