Rust proofing and rivets
This sounds so daft it is embarrasing to ask, but here goes.
I have been advised by everyone to either powder coat, galvanize or paint the chassis to prevent rusting. I am ok with this. My next stage however is
to drill 500 holes and insert rivets.
What stops water getting into the tubular steel and rusting it from the inside?

You could try what I did with my plastic-coated chassis -
1. closed-end pop rivets - not too hard to find (but I have a source if you're stuck)
2. tons of polyurethane mastic - a good bead before putting the ali against the steel tube. It usually squirted out of the holes before I put the
rivet in, but if it didn't then I put a blob of sealant on the end of the rivet before inserting it.
3. most of my underneath rivets have been covered when I put rubbercote underseal on the bottom of the car. Other rivets likely to get wet have had a
squeeze of silicon sealant on top.
A few options there for you!

I am aiming to rivet the side panels along the bottom edge, rather than under the car.
Someone suggested this would be better as if you ground the car, as the rivets would not be ripped out. Sounds reasonable. ...
