Right then First question: is the XR4 the same as the XR4x4 or not?
Second one is I want to use the Sierra as the only doner and make as much of it as I can so what should I remove and what needs to be altered to use
it?
I know about the brakes rear diff but thats about it! What happens with the hubs?
they are different. xr4i is earlier and 2wd, xr4x4 is later and 4 wheel drive. differences in gearboxes accordingly..
Other more minor differences too.

First answer: No, they are different.
It's hard to find a donor that has everything you want. For a start, if you want a 4x4 (LSD) back end then the front hubs are no good to you. I
suspect it'll also have power steering.
If I was you I'd find a low spec 2.0 Sierra with a manual rack. Strip this of everything (and I mean everything! ). Then buy a 4x4 back end
from a scrappy or someone on here.
When my Sierra went back to the scrappy it was pretty much an empty shell- I've used a surprising amount of it.
What's more surprising is that even with this I've used parts from a further 14/15 other cars!

OK so get a normal 2.0 Seirra and take everything.
What do I need other than the diff from the 4x4?
And what needs to be done with the hubs?
To use sierra front uprights you need to get an adapter plug to allow a balljoint to be fitted where the strut was.
MK can sell you a pair (along with suitable wishbones should you require them).
I think I heard somewhere that a Mk 2 astra ball joint would fit. Any one know if thats true?

mk2 astra balljoint should fit a sierra upright. incidentally the same balljoint is used on the later daewoos that are a copy of the astra..
