I want to add an 8mm o/d pipe to a flat surface on the fuel tank, without the trouble associated with welding.

Is there a product that would allow me to drill the hole and then screw a sealed bulkhead fastener/fitting to either side?

The ones I've found on the net so far assume it's a dry bulkhead and will only seal the pipes ajoining either side, so no good for a fuel tank where one side of the bulkhead would be wet, without pipe. Just a case of using one of these with the right copper washers and/or fuel proof sealant?

Some fuel senders have return and pick up pipes.. If you can find one to fit you existing sender hole this might be a solution?

Or mod you existing sender?

as above, fit it to the sender, usually there is room

Has your tank only got one connection? Mine has two extra ones for a vertical bit of transparent tube to be used as a level indicator. I'm using both of those as returns for EFi.
Alternatively how about something like this:

8mm bulkhead compression fitting. You'ld want to fabricate some fuel-proof gasket washers to put either side of the bulkhead nut (possible with some big washers too). A smear of universal blue and job done.

An added catch is that I want it to gravity feed to a small horizontal swirl pot, so adding it to the fuel sender isn't ideal.

I'm picturing something like this, but drilled out to 6mm I/D, and leak proof! :

Put it on the top of the tank that way it's only vapour pressure not fuel pressure. If you use the 8mm bulkhead fitting above you can run a tube through the bulkhead fitting down through the tank, making it stop a few centimetres from the bottom of the tank. That way the fuel coming in from the top of the tank won't splash and aerate (and possibly therefore foam) as it comes back in again.....

Is there a way you could put the return into the filler Pipe?

half way down the page,just drill a hole,clean up any burs and push it in.
its used on aircraft so the spec should be pretty high
