Make a sorta rear flat bottom/undertray/diffuser sorta thing out of say 3~4mm thick plastic type stuff.........

Would if I warmed it up with an air dryer, I be able to push a bit of a dished shape into it to clear the diff ?

You could definitely do it with a hot air stripper, press it over the dog bowl Jon.

If a hot air gun will soften the plastic then won't the heat from the engine bay cause it to sag over time?

It's going under the diff, it's quite a bit away from the engine bay

I'm guessing not as it will be used at the rear of the car like this and so should be cool enough

Back to the plastic - eyes front all you droolers!

Jon it will bend with hot air gun - you might want to borrow a couple with mates atached if you are wanting to make a large bump-we have an oven at work and the kids do plug and yoke moulding which is a bit like vac forming without the need for a vacuum forming machine.
If you start getting a rubbery smell it is probably getting a bit on the hot side.

4 mm will be fine -we use this thickness in abs for wheelarch extensions as it is rigid enough to look like body work but flexible enough not to take off an innocent by standers leg.

BTW What size will your product be as we have a vac former too but it won't cope with massive things- makes battery box covers etc
