Starter motor struggling when hot.

I went out in the car this morning and called into work for a few minutes, when I tried to restart the car it hardly turned over as if the battery was flat even though I was fairly sure it was well charged. I got someone to give me a push but it still would not go and I realized the fuel pumps were not working, after looking at the fuses I found the 30 amp one supplying the pumps had blown.After fitting a new fuse it still refused to turn over and the fuse blew again leaving me with no spares and so I called the RAC to be told it would be at least an hour before someone could get to me.After waiting an hour and hearing nothing from them I decided to put a bit of wire in the fuse holder and try again and it started first time so drove it home and cancelled the RAC call.When I got home I tried the starter again and it started the car but was still turning slowly and after leaving the engine idling until the fan was on it would not start again.
I put a meter across the battery and it drops to 9.5 v when trying the starter but with the fans and lights etc on it still only drops to 8.5v when trying to start even though the starter wont turn. I think the battery is ok and the starter must be at fault when hot for some reason but cant understand why the fuel pump fuse blew twice unless I disturbed the feed to it whilst checking under the dash for loose connections and caused it to short somewhere.
So has anyone else had problems with starters when hot ? and does anyone know the correct part number for a starter on a zetec with type 9 box? i think it is the CVH Sierra type I need.

Only drops to 8.5v What's the voltage across the battery with (for example) the headlamps on (with the battery full charged).

With everything on but the engine not running it holds 12v, I think it drops when trying to start it due to the starter stalling rather than the battery being flat.When running it shows 13.5 to 14v across the battery so its charging ok and only seems to struggle when the engine is hot, im going to try and retard the cranking timing further although its only on 10 degrees at the moment.

my zetec used to do this when hot but leave 5 or 10 mins fine all i could put it down to is heat from the oil in the sump as the starter sits very close to it. not sure of starter part number i think it;s 2.0 dohc sierra as it has smaller body

Couple of things you could try, clean the earth connections from the battery to the engine, and replace the brushes in the starter motor. Both of these "can" cause the problems that you are getting. HTH Ray

Hi Dave
I may take you up on that, I bought a battery today but although it is better it still struggles to turn it over and voltage drops to about 10v now so I think the old battery may be ok still but in need of a good charge.

Sounds like your starter motor has overheated and the bearings/windings may be shot?

my initial thought are that the motor has got hot and because metals expand, something may have become tighter thus making it harder to turn.

also electrical resistance of metals increases when hot so that does not help current flow.

do following; not in this order:

^^^^ as say, take the motor apart, give it a good clean inside plus clean all connections to it and reassemble.

also check that solenoid.

are you using fat wires to the starter?

check earth path back from engine/starter to battery.

if you have jump lead, connect one to negative of battery to as close to starter body as you can and see what happens.
