I need to make a hole with a flat on it to suit an ignition switch. In the past, I've drilled a round hole undersize and then filed it to shape.

I just wondered if anyone has a demon way of dealing with this.

I would expect your method metioned is the most straight forward.
Its not like its big enough to use a jigsaw on.

Hi John,

For such awkward shaped holes I have been known to make a template for my nibbler.
Cut the circle, chop off the flat, and tack a bit on to the remainder of the circle.
For cutting i/d's the template has to be bigger, and o/d's smaller. The amount will depend
on the size of the nibbler head.

What follows falls into two distinct categories.

1. Next time I need to cut a similar hole I can't find the template,

or

2. I never need to cut this shape hole ever again.
