and the misery continues
just been in to have a butches at the DAX and TB's and for F**k sake, i have a leak by the water outlet inbetween cylinders 2 and 3! the gasket
is soaking wet! anyone got any tricks of the trade at stopping this from happening, this is the third time this has happened!

I don't know of any definite solutions, but I've had good results sealing my leaky tintop water outlets using Hermetite Orange.
Looking at this pic of yours here:

Could you make up a square/circle of sealant on the head around the outlet hole using Hermetite Orange (or similar). Then 'squish' the
manifold down over that?
I suppose let it dry first would be best, then apply the manifold, otherwise the wet sealant may get pushed out into the path of the waterway.
If you want to do it wet, maybe you can get a finger in there to wipe the wet excess sealant away.
Just an idea!

as above - have used blue hermetite a couple of times on my pinto inlet and no leaks to date.

Bury a few silk threads in the hermetite to create a high spot, if its good enough for a rolls royces I recon its good enough for this.

This could also be the reason that you have low vacuum readings at tickover. I would try some thick gasket material with some gasket compound as
suggested, dont use silicon type sealer unless marked as O2 sensor safe as silicon will damage your wide band sensor. I use a Loctite instant gasket
that can be used with or instead of gaskets with good results.

Manifold face distorted? If sealant doesn't cure it is the manifold thick enough to skim?. When I made my manifold I had some distortion but
managed to straighten by bolting up to a spare head putting a wooden spacer at each end and tightening the center nuts over a few days until almost
flat then used a surface plate and emery.
