ive just taken the head off my zetec engine and theres a lip about 8mm from the top of the bores down. about 1/2mm as the block had it or do you think
its useable

Its probably just carbon build up, nothing to worry about.
Are the bores clean up to that point, can you see any cross hatching?

If its a 1.8 Zetec - ive got a bare block and head you can have if its of any use?

Okey doke, I thought for one sweet moment there Id got rid of the damn thing!!
Maybe just stick some oversized rings in and hone the bores then?
Shouldnt take much longer than a day at most I would have thought - have never done it on a zetec though.

Would very much doubt its 1/2 a mill mate.
As said it would be odd for a zetec. Unless its been to the moon and back twice 
You can feel a very small lip with your fingers/nails. You only need 0.01mm to be a clearly distinguishable step. And you can feel much less than that
too.
The only way to find out how much bore wear there is, is to borrow an internal micrometer and measure the bores in several places.
My pinto had all of 0.005mm taper on the bores, but you can still feel this with a finger nail.
0.5mm is a huge amount. If there really is that much bore wear then the whole bottom end is likely to be knackered.
Like I said you need to get a mic to measure it, looks/feel can be decieving, and some of the 'lip' will just be carbon.

My Zetec engine had a small lip at the top of the bores. I took it to an engine machine shop and they honed the bores.
The wear area did not fully dissapear, but I fitted a new set of standard size piston rings and it performs fine.

The problem comes when you fit new pistons rings used in a very worn bore, and the new rings smash into the ridge and can shatter..
