Radiator plumbing zetec

Hello!
I need som advice regarding the layout for the cooling system. I use the following parts:

- zetec 1,8 with originalthermostat housing
- Nissan micra radiator

My biggest concern is what to do with the different outlets/inlets on the thermostat housing, haow shall they be connected?

My system usses a Polo rad but should be the same.

Large (top) thermostat housing outlet on exhaust side goes direct to top rad connection.

Smaller outlet below the above one goes to to a "T" in the bottom hose just before the pump inlet. This is a byepass which allows circulation until the thermostat opens.

Small outlet on carb/inlet side of the engine needs to also go to a "T" in the bottom hose, you can also tee in your header tank to this pipe as it also needs to connect to the bottom hose.

The tiny bleed outlet on the housing top goes to the small connector fitted to most header tanks to allow air to bleed during filling.
I used a bottom hose connector from Tiger which has two "T" connections welded on and is well made and just right for the job. The connection to the bottom of the rad goes in one end, the two small connections from the thermo housings connect to the small "T" connections and the outlet connects to the pump.

Also check you have the right pump for your direction of alternator belt.

I ended up using a 15PSI header tank cap as the system runs at too high a presure with a 8PSI cap fitted and you will get collant loss. Also worth fitting a new Ford thermostat, mine is a 93deg one.

What happens if the two smaller outlets (approx. 25mm) is just blnked off?

1. You will not get coolant circulation during warm up, before the thermostat opens, this can result in localised hot spots in the head.

2. You will get reduces cooling capacity as both outlets allow faster through flow of coolant around the engine.

It all sounds more work than it really is, worth the little extra work to get it working properly.

How would the zetec be plumbed if you are not using a heater or expansion tank

The outlet that would normally supply the heater goes to the bottom hose.

You will need an expansion tank, there is no rad cap fitted to the Polo rad (if that is the one you are using). Also the zetec seems to run a very high flow and presure system and the coolant level in the expansion tank changes a lot between start up and cool down. I think a older style overflow/draw back system wouldn't cope.

I'm currently plumbing my Zetec and Polo rad.

What should I do with the small pipe on the top of the rad? shall i just blank it off?
