Im looking at making a midi from something FWD late 90s/early 00s Ford and the front brakes go from 140mm-300mm. A lot of the smaller cars have drums
at the rear but solid Focus rear disks start at 258mm.
I read on here that someone spaced vented calipers out by welding old pads minus friction material onto new pads to create a solid set up. Is that a
done thing and is there any other way to go about it?
I've also thought about fitting solid rear calipers on the front with the hard brake mech disabled. I think this could potentially be the worse
route to take due to the difference in rear calipers to the front.
Failing that I could just fit 280mm vented at the front from the likely donor and live with the resulting weight and cooling penalty. Would be the
cheapest and less hassle though.

erm,sounds a bit dodgy to me.
why try to re-invent the wheel,just check what others have done,it,s a fairly well troden path and you will need the bigger brakes up front due to
weight transfer when braking.

Ford sierra cosworth rear calipers
There are solid rear discs on sierras, 253mm. So long as you either have a bias pedal box or a valve in the rear circuit you can get the front to rear
ratio right.
There are also 240mm solids on the front of the mk3 fiesta, escort and Orion if that helps.
Ford Escort MK7, Ford Fiesta MK3 - Eicher Premium Front 239.5mm Solid Brake Disc
You may be able to use these with the Sierra calipers with a suitable bracket on the fiesta/escort/Orion uprights. That will give you the small discs
with a handbrake caliper. This is a fairly standard mod on an English axle.
This may also be interesting - R1ot with fiesta hubs and BMW mini calipers.

There will be a caliper out there to suit a solid disc without having to resort to such bodgery

I'd avoid the bog standard mk1 focus hubs them - they have integral caliper mounts / pad guides, so won't offer many options for swapping them...
mk1 focus hub: (I think early 4x108 mk3 modeo's use the same hubs)
on the other hand the 90mm bolts centres for teh caliper mounts used on the sierra is pretty standard across loads of models and even some other makes

Sounds like you need to get your hands on an aftermarket disc catalog to search for your ideal sizes
