I suggest you have a look at some threads by djtom, search with his username.

He did a lengthy write up on modifying his Zetec for a turbo and always includes lots of informative pictures and descriptions.

This guy does a cast exhaust manifold for the zetec, can mount the turbo above or below

In the middle of doing mine - ideally I should use some off the shelf Burton pistons, but as i'm not going mad on boost i'm sticking to a 250bhp limit so the stock pistons should be fine - and hence i'm using a decompression plate for now. Add ARP rod bolts (the weak point of a Zetec bottom end) and should be good for sub-250bhp power..this is on a 2 litre, BTW.

For an exhaust manifold, I've hacked a Focus tubular one about to fit a T25 from a Saab. Inlet is a reversed Rover T series one. Engine management will be Megasquirt...

I bought a set of forged pistons for a 1.8 turbo conversion (need something doing with the pin diameter though) for a rainy day..then some thieving toerag stole my 1.8 block...

Hi, been doing alot of research on this myself over the last few months.
gudgeon pin prob is that zetec has a odd size off hand cant remember size but it means that conrods are needed2 which bumps up the cost but the standard one's arnt great anyway!
ive read (so please check) that you can use focus rs one's (piston and conrods) i cant see a reason why not the only diff i can find is that they have a fully floating gudgeon but as piston and conrod would be changed this is only a +.
the most helpfull site by far for me was fiestaturbo, they mainly talk about zvh turbo but obviously bottom end the same. just remember that some of the mods they say you have to use is sometimes in relation to space in the fiesta/escort engine bay and the limitations of there oe managment system. hope this help's

They cost more than doing one yourself.

Anyway where would the fun be??

The memory of seeing my mums face when she spotted her best baking tray riveted over the top of the bonnet of my mini to cover the maxi engine I just put in - makes home modding all the more worthwile!
