There are 4" headlights available. I would imagine they are lighter than the 7" ones

I have seen carbon fibre shells, but it was the glass lens that makes up the wieght, although a lot of modern tin tops have plastic lens though. Sorry it's not much help.

4" dominators weigh a bit over 500g each, which is pretty light, I do some projectors which do dip & main & weigh about 350g each, but by the time you've got a housing round them they're not going to be a lot lighter. TBH the big issue is not weight, but wind resistance & they make a significant difference there!

I no longer run Furore Products or Furore Cars Ltd, but would still highly recommend them for Acewell dashes, projector headlights, dominator headlights, indicators, mirrors etc, best prices in the UK! Take a look at http://www.furoreproducts.co.uk/ or find more parts on Ebay, user names furoreltd & furoreproducts, discounts available for LCB users.
Don't forget Stainless Steel Braided brake hoses, made to your exact requirements in any of around 16 colours. http://shop.ebay.co.uk/furoreproducts/m.html?_dmd=1&_ipg=50&_sop=12&_rdc=1
